The interest i n extending the Reaction Injection Mold­ ing (RIM) process to non-urethane resins has generated need for a greater understanding of the molding beha­ vior of these fast-cure systems. Epoxy, for example, i s recognized as a candidate for commercial RIM, but its lower reaction rate and high heat of reaction ren­ der it more difficult to mold than polyurethane. The kinetics and rheology of such a resin must therefore be well characterized i n order to undertstand the molding process and evaluate its feasibility. A method of f u l l y characterizing an epoxy molding system by com­ bining adiabatic reactor studies, infra-red spectro­ metry, and viscometer data is therefore described. This provides time-temperature-conversion-viscosity correlations which can be d i r e c t l y u t i l i z e d i n compu­ ter studies designed to minimize actual molding times while avoiding a damaging exotherm during cure. The particular system studied is a low v i s c o s i t y l i q u i d epoxy cured with aminoethylpiperazine and was found to be moldable over specific temperature ranges. Conducting an analysis of this type on a prospective resin can help determine the value of further invest­ ment i n experimentation, material development, mold­ ing equipment, and tooling. R e a c t i o n I n j e c t i o n M o l d i n g (RIM) i s p o l y m e r i z a t i o n and p o l y m e r p r o c e s s i n g i n a s i n g l e c y c l i c o p e r a t i o n . The p r o c e s s c o n s i s t s of m e t e r i n g and m i x i n g l o w v i s c o s i t y r e a c t i v e f l u i d s , mold f i l ­ l i n g , and p o l y m e r i z a t i o n o r c u r e i n t h e m o l d c a v i t y . Although c o m m e r c i a l RIM i s p r i m a r i l y a s s o c i a t e d w i t h p o l y u r e t h a n e due t o i t s wide use i n t h e automotive i n d u s t r y , t h e r e i s c o n s i d e r a b l e i n t e r e s t and a c t i v i t y i n e x t e n d i n g t h e p r o c e s s t o o t h e r r e s i n systems. However, e p o x i e s a r e i n h e r e n t l y l e s s amenable t o t h e RIM p r o c e s s t h a n p o l y u r e t h a n e s . R e f e r r i n g t o F i g u r e 1, we s e e ob­ v i o u s d i f f e r e n c e s i n the a d i a b i a t i c r e a c t i o n paths of t y p i c a l epoxy and p o l y u r e t h a n e r e a c t i o n s . The epoxy r e a c t i o n , s t a r t i n g a t a h i g h e r t e m p e r a t u r e t h a n t h e p o l y u r e t h a n e , p r o c e e d s much more s l o w l y b u t u l t i m a t e l y r e l e a s e s much more h e a t d u r i n g t h e reaction. These d i f f e r e n c e s w i l l have important i m p l i c a t i o n s i n the molding of the r e s i n . The c o m p a r a t i v e l y s l o w e r r e a c t i o n r a t e o f e p o x i e s means t h a t h i g h e r m o l d i n g t e m p e r a t u r e s a r e r e ­ quired to achieve reasonable cycle times. I t t h e n becomes p o s ­ s i b l e f o r t h e peak t e m p e r a t u r e a c h i e v e d d u r i n g c u r e t o e x c e e d t h e t h e r m a l d e g r a d a t i o n t e m p e r a t u r e o f t h e s y s t e m due t o t h e h i g h h e a t o f r e a c t i o n a s s o c i a t e d w i t h e p o x i e s . The u n d e r s t a n d i n g and p r e d i c t i o n o f s u c h p r o b l e m s i n t r o d u c e d by t h e u s e o f e p o x i e s w i l l y i e l d i n f o r m a t i o n on t h e p r o c e s s a b i l i t y and m o l d a b i l i t y o f a g i v e n r e s i n system i n a p a r t i c u l a r a p p l i c a t i o n , o b t a i n a b l e w i t h ­ o u t e x t e n s i v e e x p e r i m e n t a t i o n . Most s i g n i f i c a n t a r e t h e e f f e c t s of m o l d and f l u i d t e m p e r a t u r e s , p a r t t h i c k n e s s , and f i l l e r l o a d ­ i n g on t h e v i s c o s i t y , c u r e t i m e , and t h e maximum e x o t h e r m tempe­ rature. Such an a n a l y s i s , however, n e c e s s a r i l y i n v o l v e s t h e a c q u i s i ­ t i o n and c o r r e l a t i o n o f d a t a r e l a t e d t o t h e v i s c o s i t y and k i n e ­ t i c s of t h e c u r i n g polymer. F i r s t a d e s c r i p t i o n of t h e k i n e t i c and v i s c o s i t y c h a r a c t e r i z a t i o n s w i l l be p r e s e n t e d , f o l l o w e d by a m o l d a b i l i t y a n a l y s i s u s i n g t h e s e d a t a . Most e x p e r i m e n t a l epoxy RIM s y s t e m s c o n s i s t o f a d i g l y c i d y l e t h e r o f b i s p h e n o l A epoxy (DGEBA) w i t h amine o r a n h y d r i d e c u r i n g a g e n t s (4_) . The two p a r t l i q u i d epoxy s y s t e m c h o s e n f o r t h e p r e ­ s e n t a n a l y s i s i s a DGEBA-type r e s i n p l u s r e a g e n t g r a d e aminoe t h y l p i p e r a z i n e (AEP) as a c u r a t i v e . The epoxy h a s a m o l e c u l a r w e i g h t o f 380 and an e q u i v a l e n t w e i g h t , b a s e d on r e a c t i v e epoxy s i t e s , o f 190. AEP i s a t r i f u n c t i o n a l amine o f e q u i v a l e n t w e i g h t 43 c o n t a i n i n g p r i m a r y , s e c o n d a r y , and t e r t i a r y a m i n e s , t h e l a t t e r of w h i c h i s u n r e a c t i v e b u t a c t s as a c a t a l y t i c s i t e . This curing a g e n t was c h o s e n among t h e s e v e r a l t h a t w e r e c o n s i d e r e d b e c a u s e o f i t s r e l a t i v e h i g h r a t e o f r e a c t i o n and i t s p o t e n t i a l f o r u s e as an a c t u a l o f f - t h e - s h e l f RIM component. A l l e x p e r i m e n t s were p e r f o r m e d w i t h t h e n o m i n a l s t o i c h i o m e t r y o f 22.6 p a r t s by w e i g h t per hundred r e s i n ( p h r ) . T h e o r e t i c a l treatment of t h i s polymerization i s d i f f i c u l t b e c a u s e o f t h e p r e s e n c e o f b o t h p r i m a r y and s e c o n d a r y amine r e a c ­ t i o n s a s w e l l a s t e r t i a r y amine c a t a l y z e d epoxy h o m o p o l y m e r i z a ­ tion. To o b t a i n k i n e t i c and v i s c o s i t y c o r r e l a t i o n s , e m p i r i c a l methods were u t i l i z e d . Various techniques that f u l l y or p a r t i a l l y c h a r a c t e r i z e s u c h a s y s t e m b y e x p e r i m e n t a l means a r e d e s c r i b e d i n t h e l i t e r a t u r e (5-9)· T h e s e methods i n c l u d e m e a s u r i n g c u r e b y d i f f e r e n t i a l scanning calorimetry, i n f r a - r e d spectrometry, v i s c o m e t r y , and by m o n i t o r i n g e l e c t r i c a l p r o p e r t i e s . The p r e s e n c e o f m u l t i p l e r e a c t i o n mechanisms w i t h d i f f e r e n t a c t i v a t i o n e n e r g i e s and r e a c t i o n o r d e r s ( 1 0 ) makes a c c u r a t e c h a r a c t e r i z a t i o n s d i f f i ­ c u l t , b u t such c o m p l e x i t i e s s h o u l d be q u a n t i f i e d . A d u a l A r r h e n i u s e x p r e s s i o n was a d o p t e d h e r e f o r t h a t p u r p o s e . Adiabatic Reactor. The d i r e c t measurement o f t h e a d i a b a t i c t e m p e r a t u r e r i s e o f a r e a c t i n g r e s i n a s a f u n c t i o n o f t i m e was u s e d a s a means o f g e n e r a t i n g k i n e t i c d a t a . T h i s method h a s b e e n a p p l i e d t o p o l y u r e t h a n e by L i p s h i t z and Macosko (11) , b u t a com­ p u t e r i z e d a d a p t a t i o n o f t h e i r method was f o u n d more u s e f u l f o r epoxies. C o m b i n i n g t h e r e s u l t s o f t h i s method w i t h v i s c o m e t e r and I R s t u d i e s , t h e e f f e c t i v e epoxy k i n e t i c s o f a g i v e n s y s t e m a r e r e p r e s e n t e d by:

Since f o r very r e a c t i v e r e s i n s the time r e ­ q u i r e d f o r m o l d f i l l i n g (8 o r more s e c o n d s f o r l a r g e p a r t s ) may be a s i g n i f i c a n t p o r t i o n of t h e a d i a b a t i c g e l time of t h e r e s i n , con­ s i d e r a b l e c o n v e r s i o n can o c c u r d u r i n g t h i s s t e p . Indeed, f o r p o l y u r e t h a n e s f l o w s e i z u r e due t o g e l a t i o n i s a m a j o r c o n c e r n when establishing processing conditions. Due t o t h e n o n - u n i f o r m i t y o f d e v e l o p i n g v e l o c i t y , t e m p e r a t u r e , and c o n c e n t r a t i o n g r a d i e n t s d u r i n g mold f i l l i n g , however, i t i s not a s i m p l e m a t t e r t o p r e ­ d i c t t h i s event. F u r t h e r m o r e , t h e n o n - u n i f o r m t e m p e r a t u r e and c o n c e n t r a t i o n p r o f i l e s t h a t r e s u l t may h a v e i m p o r t a n t i n f l u e n c e s on t h e s u b s e q u e n t c u r e . T h e r e f o r e k n o w l e d g e o f t h e s e p a r a m e t e r s as a f u n c t i o n o f l o c a t i o n i n t h e mold i s v a l u a b l e i n p r e d i c t i v e modeling. A n u m e r i c a l a n a l y s i s o f c a v i t y f i l l i n g was d e v e l o p e d t o e v a l u a t e and o p t i m i z e t h e u s e o f r e a c t i v e f l u i d s i n RIM. This method, w h i c h h a s b e e n p r e v i o u s l y d e s c r i b e d i n d e t a i l ( 3 ) , em­ p l o y s t h e m a r k e r and c e l l method f o r t r e a t i n g t r a n s i e n t f l u i d flows i n c o n j u n c t i o n w i t h f i n i t e d i f f e r e n c e s o l u t i o n s of the con­ v e r s i o n and t e m p e r a t u r e f i e l d s i n t h e p r e - p o l y m e r and t h e m o l d wall. The t i m e - t e m p e r a t u r e - c o n v e r s i o n - v i s c o s i t y c o r r e l a t i o n s shown e a r l i e r f o r epoxy + AEP w e r e t h e n u s e d i n t h e m o l d f i l l i n g simulation. R e s u l t s o f epoxy m o d e l i n g i n d i c a t e t h a t u n l i k e w i t h p o l y u r e ­ t h a n e s , however, g e n e r a l l y v e r y l i t t l e c o n v e r s i o n o c c u r s d u r i n g mold f i l l i n g . T h i s s u g g e s t s two p o i n t s : f l o w s e i z u r e due t o p r e m a t u r e g e l a t i o n s h o w l d n o t be a p r o b l e m i n epoxy RIM, and an e s s e n t i a l l y u n i f o r m i n i t i a l c o n d i t i o n o f χ = 0.0 w i l l u s u a l l y s u f f i c e f o r modeling t h e mold c u r i n g sequence under moderate con­ ditions. O f t e n , h o w e v e r , s e v e r e m o l d i n g c o n d i t i o n s ( T > 140°C f o r t h i s system) a r e u t i l i z e d t o a c h i e v e lower mold r e s i d e n c e times. The t e m p e r a t u r e p r o f i l e s d e v e l o p e d a c r o s s t h e f l u i d due t o t h e f i l l i n g o f t h e c a v i t y may o n l y t h e n be s u f f i c i e n t l y n o n ­ u n i f o r m t o h a v e s i g n i f i c a n t e f f e c t s on t h e r e s u l t i n g c u r e . In such c a s e s , p r e d i c t i o n o f t h e s e p r o f i l e s f o r use as t h e i n i t i a l c o n d i t i o n i n t h e s u b s e q u e n t c u r e may be n e c e s s a r y f o r a c c u r a t e m o d e l i n g even i f t h e c o n v e r s i o n throughout t h e c a v i t y i s n e g l i ­ gible. E x p e r i m e n t a l d a t a w e r e a c q u i r e d by m o u n t i n g a 0.013 cm t h e r m o c o u p l e i n t h e c e n t e r o f a 7.5 cm d i a m e t e r c a v i t y formed by two 0.635 cm t h i c k s t e e l p l a t e s s e p a r a t e d by an 0 - r i n g s e a l . T h i s u n i t was p l a c e d i n a t e m p e r a t u r e c o n t r o l l e d l a b o r a t o r y o i l b a t h and epoxy was i n j e c t e d t h r o u g h a s m a l l s p a c e i n t h e s e a l , whereupon t e m p e r a t u r e s were o b t a i n e d t h r o u g h t h e same d a t a a c q u i s i t i o n s y s t e m d e s c r i b e d previously. H e a t c o n d u c t i o n d u r i n g t h e c a v i t y f i l l i n g o f *2 s e c was n e g l e c t e d i n t h e m o d e l , b u t a n o n - i s o t h e r m a l s o l u t i o n t o t h e m o l d w a l l t e m p e r a t u r e d u r i n g c u r e was i n c l u d e d . E x c e l l e n t agree­ ment i s shown b e t w e e n t h e m o d e l p r e d i c t i o n and e x p e r i m e n t , b o t h i n t h e shape o f t h e c u r v e and t h e t i m e and m a g n i t u d e o f t h e peak. F o r epoxy + AEP i n 0.476 cm c a v i t y , a m o l d t e m p e r ­ a t u r e o f 125°C and a r e s i n t e m p e r a t u r e o f 70°C w i l l p r o v i d e a d e m o l d t i m e o f a b o u t 45 s e c and a peak t e m p e r a t u r e o f 2 6 2 ° C In a 0.635 cm c a v i t y t h e same m a t e r i a l w i l l p r o c e s s b e s t o n t h e b a s i s o f minimum demold t i m e and a v o i d a n c e o f t h e r m a l d e g r a d a t i o n w i t h a mold t e m p e r a t u r e o f 115°C and a r e s i n t e m p e r a t u r e o f 55°C. T h i s r e s u l t s i n a minimum demold t i m e o f a b o u t 75 s e c and a maximum t e m p e r a t u r e o f 265°C. The p r e s e n c e o f f i l l e r s a f f e c t s t h e r e s u l t s by i n c r e a s i n g h e a t c o n d u c t i o n ( u s u a l l y ) and d e c r e a s ­ ing t h e e f f e c t i v e r e a c t i o n exotherm. Summary To d e t e r m i n e t h e m o l d a b i l i t y o f a p r o s p e c t i v e r e a c t i o n i n j e c t i o n molding r e s i n , i t i s u s e f u l t o e m p i r i c a l l y c h a r a c t e r i z e the given r e s i n system by t i m e - t e m p e r a t u r e - c o n v e r s i o n - v i s c o s i t y correla­ tions. I t i s t h e n p o s s i b l e t o choose between d i f f e r e n t r e s i n systems based on t h e s e c o r r e l a t i o n s i n c o n j u n c t i o n w i t h computer s i m u l a t i o n s o f t h e i r b e h a v i o r and w i t h c o n s i d e r a t i o n t o p r o c e s s requirements. Epoxy i s s e e n a s a v i a b l e c a n d i d a t e f o r RIM, b u t s i g n i f i c a n t d i f f e r e n c e s w i t h polyurethane e x i s t . Most i m p o r t a n t ­ l y , t h e s l o w e r r e a c t i o n r a t e and h i g h e r h e a t o f r e a c t i o n o f e p o x i e s mean t h a t t h e m o l d i n g o p e r a t i o n i s l i m i t e d by p a r t d e g r a ­ d a t i o n during cure rather than flow s e i z u r e during f i l l i n g . DGEBA epoxy w i t h AEP a s t h e c u r i n g a g e n t i s c o n c l u d e d t o be a v i a b l e o f f - t h e - s h e l f epoxy RIM s y s t e m w i t h p o t e n t i a l c y c l e t i m e s of 2 minutes o r l e s s . S p e c i f i c a p p l i c a t i o n s are subject to the p h y s i c a l p r o p e r t y r e q u i r e m e n t s , o f c o u r s e , w h i c h c a n be i n f l u e n c e d by t h e a d d i t i o n o f f i l l e r s , r e i n f o r c e m e n t s , o r m o d i f i e r s .
